The main aim of visiting the Cement industry to expose the Faculty and budding Engineers to Engineering experience and knowledge which required in industry , where these are not taught in lecture room .Students are trained in Industry in respective disciplines for 6 days in every academic and they are able to Map the Acquired practical knowledge onto the academic syllabus. Theme Of Shadow Engineering You must have heard of shadow cabinet and also heard of shadow boxing. In addition to these, have you ever heard of Shadow Engineering? If not, Shadow Engineering is designed and adopted successfully by an engineering college in the city. What is Shadow Engineering? It is a new concept where students and faculty of engineering visit a particular industry, and see and learn the engineering practices of the industry. This is a new program which allows prospective engineering students to visit an industry from a professional perspective and spend a week time to learn the current engineering practices in the multi disciplinary areas, and be an eyewitness to the life in industry. The student will go around the industry, learn the manufacturing process and facilities, and most importantly interact with working engineers and other skilled staff. The shadow program helps the budding engineers to learn what it means to be an engineer. The students who participate in the program spend a week in the academic year at a manufacturing unit and map the acquired practical knowledge into the academic

syllabus. The student optimizes and co-relates his learnings in the classroom to the industry. The students will have theoretical as well as industry knowledge. Before the students visit the industry, the teachers hand over a theme sheet to each student and according to the content he has to explore the industry. After a week long stint at the industry, the students have to submit the report of their findings and experiences to the faculty. The faculty will clarify their doubts and queries. It is a unique learning process coined for its students, exclusively by Vignana Jyothi Institute of Engineering and Technology.Dr. C.D.Naidu, Principal of the college says, “the exposure and experience the students receive is useful in their academic career and future endeavors.” For example a student who chose cement industry was asked to shadow the employee working on a particular machine and observe his job role step by step. In addition, he will also know the working conditions, culture and difficulties of the industry, and its employees. He further adds, “this kind of exposure definitely helps the student in his academics.”

By this method, a student of mechanical engineering stream will know about automation of manufacturing systems along with material handling, energy auditing and application management. Likewise, the electrical engineering student will know induction machines and other important tools of the industry. The students with the guidance of the lecturer, follow the tasks done by the technician of the industry, watch and clarify about the functions of that particular machine, and elicit more information from lecturer and technician. This kind of exposure helps the student to be adept with functions of the industry and familiar before he starts his career. The interaction between the student and employee helps the student to know more about the industry. The academic knowledge helps the student to acquire some basic knowledge about the industry, but by Shadow Engineering, the student is exposed to more information and knowledge not only in that particular field or function but in multidisciplinary areas . This concept of Shadow Engineering is gaining the real knowledge through his own perception. because it matures them to withstand various challenges in life and career. By allowing the students to participate in this program, helps them to know the industry culture better and injects confidence to be challenging in all walks of life. Objectives

Quarrying: The basic raw material of cement,i.e., lime stone is available in the earth’s crust that can be extracted through the process of mining from the quarries.For the extraction of lime stone, holes are drilled into the large stones using compression driller machine and blasting is done.Compression driller machine has a shaft of about 3m that is driven into

stones and which can be extended if needed. This is run with the help of a diesel engine that sucks the atmospheric air at the rate of 450 cu. Ft. /sec. The holes are about 100mm in diameter and 3m to 5m deep. The spacing between the holes is about 2.5m to 3m to ensure proper blasting.If the stones are >500mm size, holes are drilled again using hand drill machine and process is repeated to make them smaller.Blasting is done using Ammonium nitrite and gelletin sticks.The stone particles are about 50cm in size and are excavated with excavators and loaded into tippers or dumpers and transported to the factory. Primary crusher: The main function of primary crusher is to crush the lime stone of size 50cm to 4cm.The material from the tipper is unloaded into primary crusher and put into the hopper. If the size of this stones is >50cm, the hopper gets jammed. The size of the hopper is about 16 sq.m at the top and 1 sq.m at the bottom.Railing is used inside the hopper so that it doesn’t get damaged when used continuously.On this railing, 20mm MS plate is used and it is changed for every 6 months.The stones after crushing are sent into stock yard ( 5000 metric tons capacity ) where additives like iron ore, laterite and shale are added and then transported to secondary crusher through belt conveyers. It crushes 300 tons/hour. Secondary crusher: It crushes 40mm size stones to less than 6mm.The stones after mixing with additives are crushed here. After this, they are sent into raw mill hopper. It crushes 250 tons/hour. Raw mills: It has inlet bearing foundation, outlet bearing foundation circular air (CA) foundation and main motor foundation. It has a grinding media inside it, which consists of iron balls for grinding of diameters 20mm, 30mm, 40mm....90mm. There are 2 types of raw mills : Vertical and horizontal Material from raw mill is transported through air slide to raw mill silo because its very fine powder and may fly off if transported through belt conveyer. Raw mill storage silo: Dimensions : inner dia=14.3 m Outer dia=14.9 m Height=42 m Silform system used for shuttering. It is covered with MS beam slab above the silo. Kiln feed building: Here, the quantity of the material that should be sent to pre heater is measured and sent through belt conveyers.

Pre-heater: Its slab heights are about 93m and 103 m. It has 6 cyclones where the temperature is 300-700 *C. Kiln : Firing is done here at a temperature of 1000-1400*C. There are three types of firing: Coal firing, gas firing and oil firing. But coal firing is preferred. After firing, clinkers are formed and sent to clinker cooling building. Clinker cooling building: Hot clinker is cooled with air blasting at high pressures. After cooling, it is sent to stock yard through DBC (Drain Bucket Conveyer). Stock Yard : When the clinker is dumped here, its temperature is about 70-100*C. Gypsum is added in the stock yard so that the setting time of cement is increased. Cement mills: Clinker with gypsum and normal clinker is mixed and sent inside through inlet.After grinding, flyash is added at mill outlet. This is sent through bucket conveyers into silo. Cement silo: This also has the same dimensions of raw mill silo where cement is stored. Packing plant : There are 2 types of packing:

1. rotary packing 2. manual packing Each bag packed is about 50kgs (+100 grams or -100 grams). Bag consists of details of the cement like grade of cement, week, month and year of pacing, name of industry and others. After packing, the bags are loaded and weighed. Later transported.

Types of cements: There are different types of cements like OPC, PPC, PSC, SRC, LHC, OWC, white cement etc. PPC, PSC, SRC, LHC are known as blended cements. The composition of these cements is : clinker : 60-70% gypsum : 4-5% Puzzolona (fly ash) : 20-30 % There are different grades of cements like Grade 33, Grade 43 and Grade 53 which are known as OPC. This number indicates the strength of the cement, i.e., 53 indicates 53MPa=53 Mega Pascals strength. The composition of OPC is : clinker : 95%

Gypsum : 5% For OPC when water is added, temperature increases. To decrease this temperature, curing is done. If no sufficient water is given, it gets cracks. These cracks are developed even if the strength of the cement is high. Complex compounds in cement are: C3S, C2S, C3A and C4AF. If C3S is more, then the strength of cement is more. If C2S is less, then strength is more, but th internal stresses developed are more. In India, the use of OPC is 50% and use of blended cements is 50%. While in foreign countries, use of OPC is 99% and use of blended cements is 1%. This is because the cost of production of blended cements is less. PSC: Portland Slag Cement: Slag is used as a catalyst in steel industry and composition of slag cement is 50-60% slag, 4-5% gypsum, 30-40% clinker. Using this cement, the life of lime stone reserves can be increased. SRC: Self Weight Resistant Cement: These cements are used where sulphate content is more, like, coastal areas, so that sulphates do not eat away the cement and steel used in the construction. In SRC, C3A content is below 5%, so sulphates cannot attack the cement. LHC: Low Heat Content: This cement is used in thermal power stations because of its heat absorption properties. The heat of reaction of LHC is 20-30%. OWC: Oil Well cement: Oil-well cements are used for cementing work in the drilling of oil wells where they are subject to high temperatures and pressures. The strength obtained by this cement in 1 day is nearly 30MPa. White Cement: White cement is similar to ordinary, gray Portland cement in all respects except for its high degree of whiteness. Obtaining this color requires substantial modification to the method of manufacture, and because of this, it is somewhat more expensive than the gray product. In white cement, there is a maximum of 0.4% iron and it cannot be used if heat is more. GP2: Grouting particles 2: It is a special variety of cement whose setting time is very fast. Its initial setting time is 10 mins and obtains strength in 1 day that takes 28 days for others. Testing of cement:

For testing of cement, both physical and chemical tests are performed. Chemical tests are performed using HCl and other chemicals to ensure the ratios of silicates, alumina, iron d calcium oxide. The percentages that should be maintained are silicates: 10-12% Alumina: 1-3% Iron: 1-3% Calcium oxide: 44-45% Physical tests are performed to check the fineness or blains or specific surface, NC (normal consistency), TC (total contents), compressive strength,Intial and final setting times and some other important properties. For OPC blains should be 300-320 And for PPC it is 320-350m2/Kg. NC is used to check the quantity of the water to be added. for checking this, 400 grams of cement is mixed with 100 ml of water and cement paste is made. This is subjected to vicat’s needle test. The needle should penetrate to a depth of 5-7 mm from the bottom, then its NC is checked accordingly. For checking the crushing strength, the cement bricks are soaked in water for 28 days and they are crushed. The crushing strength is measured for every 3 days, 7 days, and finally at 28 days. If the strength after 28 days is >53MPa, the strength is noted as 53MPa and the cement is graded as Grade 53. Surveying: Surveying is the art of science of determining the relative positions of the various objects either above the ground level or below the ground level with respect to the reference point. Levelling is a part of surveying process which is used to check the even ness of the surface of the ground. For checking this, leveling instrument is used. The different parts of the instrument are: 1. Telescope: it is used to see farther objects and it is focused on the staff at a particular point. 2. Rotation screws (left and right) : these screws used to rotate the telescope according to the point to be focused. 3. Clearance adjustment screws: This screw is used to adjust the clarity of the telescope. 4. Degree scale:

It is a scale of 360* placed under the telescope to measure the angle of rotation of telescope with respect to a particular direction. 5. Tripod stand: It is a stand used for placing the leveling instrument at a required height. 6. Adjustment screws(3): There are 3 screws for adjusting the bubble tope. 7. Eye view: It is an eye piece of the telescope from which the focused point is seen. 8. Bubble tope: It has a bubble which is used in adjusting the telescope parallel to the ground level. 9. Eye adjustment: As the eye sight of every person varies, this screw is used to adjust the clarity of the readings seen through telescope. 10. Lining view: This is in triangular shape used for checking the line of the staff. 11. Staff: It is a scale like thing used for measuring heights. There are various staffs of different sizes like 4m, 5m and 6m. 12. Optical Screw: This screw is used to adjust the zoom of the point focused. 13. Plumb bob hanger: This is placed below the tripod stand to find the central point of the instrument.
